Productive Spinning With High Short-Fiber Content

Figure 1: Two possible process sequences for producing rotor yarns

TW Special Report

The strength of the Rieter rotor spinning system has always been its high productivity and achievement of a consistent yarn quality, particularly in applications with shorter fibers. The new rotor direct process from Rieter further greatly enhances system performance and yarn quality — even with cost-effective raw materials.

The best way to process shorter fibers and waste is with a Rieter rotor spinning machine. The order in which the upstream machines are placed depends on the short-fiber content of the raw material. The classical rotor spinning process with two draw frame passages before the rotor spinning machine is disadvantageous with a short-fiber content of 50 percent or more (see Figure 1). The longer process sequence reduces the sliver adhesion and consequently the yarn quality. For this application the rotor direct process is recommended. In this process, the card sliver is fed to an autoleveled draw frame module and then directly onto the rotor spinning machine. The advantages are significantly better yarn unevenness and fewer imperfections. The autoleveled draw frame module RSB-Module 50 plays a crucial role in this regard thanks to its two draft zones. They are a must when processing raw material with a very high short-fiber content.

Figure 2: The card C 80 with the autoleveled draw frame module RSB-Module 50 is the optimal combination for a high short-fiber content.

The rotor direct process is the shortest possible spinning process for producing a rotor yarn. It consists of the blowroom line VARIOline, the high-performance cards C 80, which are each directly connected to the autoleveled draw frame modules RSB-Module 50 (see Figure 2), and the fully automatic rotor spinning machines R 70 (see Figure 3). The R 70 sets new benchmarks in rotor yarn production. In addition to the proven Rieter spinning technology with low ends down and high productivity, it offers greater efficiency through individual piecing at each spinning position. Furthermore, the R 70 is capable of processing even raw material that has a high trash content into a yarn of an accordingly high quality. This enables spinning mills to reduce their raw material costs.

Figure 3: The fully automatic rotor spinning machine R 70 gets the best out of the raw material.

In a comparison, a “mixed spinning mill” with machines from different manufacturers was contrasted with the Rieter rotor direct process. With six rotor spinning machines R 70, each with 700 spinning positions and a production quantity of 848 kilograms per hour, the rotor direct process produces weaving yarn with a count of Ne 21.

Raw Material Costs 2-Percent Lower

The most important factor in the yarn conversion cost is the raw material. The quality of the raw material can only be reduced to a level at which the quality of the yarn still meets the requirements of the customer or of the end product. This makes the solution that gets the best out of the raw material particularly interesting. With the rotor direct process and the rotor spinning machine R 70, in this comparison the customer can replace a bale of virgin cotton with a bale of waste in the bale laydown and still achieve a comparable yarn quality. This means the raw material costs are reduced by 2 percent with the Rieter system.

Figure 4: The high-performance card C 80 with the largest active carding area enables very good raw material utilization.

This excellent raw material utilization is based on various different advantages in the spinning process. The blowroom line VARIOline with the bale opener UNIfloc A 12 form the basis for effective cleaning and dedusting of the raw material. Opening the bale into small, equally sized fiber tufts — also known as microtufts — plays a vital role here. The card C 80 ensures that the card sliver is of high quality. It is based on its maximum technological cross section, the individually equipped pre- and post-carding zones, and the 40 active flats (see Figure 4). In addition the precision of the carding gap across the entire working width is decisive. Depending on the output and the raw material being processed, it is possible to precisely set the carding gap to within one hundredth of a millimeter via the central adjustment. The precise flat guide, tight tolerances and material combination of cast-iron plate and cast-iron cylinder all ensure that the carding gap remains precisely at the specified settings, even during operation. The integrated grinding system IGS-classic ensures permanently sharp cylinder clothing, resulting in consistently high sliver quality.

The fully automatic rotor spinning machine R 70 with improved spinning box and efficient trash extraction with the help of the proven BYpass completes the system. The BYpass has been rearranged and optimized for this purpose. This allows even more trash particles to be extracted and ensures that the rotor groove stays clean for much longer.

Productivity up to 7 Percent Higher

Right from the fiber preparation stage, the card C 80 demonstrates its efficiency: In comparison with the current benchmark, it produces 30-percent more card sliver. Having the largest active carding area is a decisive factor in this. As a result, the number of cards required for a spinning mill can be significantly reduced. Depending on the raw material, this means that where four cards were previously used, only three are now required.

Crucial to the high productivity of the rotor spinning machine R 70 is the optimized spinning box. This achieves improved spinning stability and therefore higher yarn tenacity. If this is not needed, the yarn twist can be reduced, which translates directly into as much as 7 percent higher productivity. This is achieved at a comparable yarn quality. And the R 70 runs stably. Even at a high ends down rate, the automation ensures fast piecing of the yarn end at each spinning position and thus keeps the efficiency of the machine high. In the specific example, the Rieter system in combination with the reduction in raw material costs offers 5 percent higher productivity.

Substantial Energy Savings

Energy-efficient solutions and a high production capacity generate energy savings of 7 percent for the complete system. The blowroom line VARIOline with the optional function ECOrized plays a significant part in this. Here, intelligent software dynamically controls all fans and automatically adjusts the air balance when the fiber quantity is changed. ECOrized reduces the energy consumption of the pneumatic fiber transport throughout the blowroom system by 30 percent. With the card C 80 and the RSB-Module 50, the energy-efficient drive concepts, innovative machine components and high production output save significant amounts of energy. The R 70 makes a notable contribution too. The modern single drives are highly efficient and consume little energy. Friction losses through additional drive elements, for example the belts and deflection pulleys, are no longer an issue. If a spinning position is not in use, the single drives do not consume any energy. In addition, automatic filter cleaning and optimized air routing reduce the energy requirements of the machine by up to 5 percent.

Customers who choose the Rieter rotor direct process may generate a cash flow that is $330,000 higher per year.

Additional Cash Flow with Rieter

From a short-fiber content of more than 50 percent, the rotor direct process with the autoleveled draw frame module RSB-Module 50 is the best solution, as it is only in this case that the slivers are processed accurately with low sliver adhesion. With the savings and adjustments shown, the customer benefits from an additional cash flow of around $330, 000 per year in comparison to a “mixed spinning mill” (see Figure 5).

Hub Of The Knitting World: Groz-Beckert Offers Expertise In Needles

Ideally matching all functions and tolerances of all warp knitting tools.

The Groz-Beckert Knitting division produces and distributes more than 50,000 products for the fields of circular knitting, legwear, flat knitting, and warp knitting. Besides high-performance needles and system parts for all kinds of knitting machines, the product range also includes knitting cylinders for large-diameter circular and seamless bodysize machines.

TW Special Report

The clicking sound of knitting needles might be part of some readers’ childhood memories of their grandma making socks. Today, instead of nimble fingers there is a wide range of machines taking over the task of knitting socks and other sophisticated fabrics.

Circular Knitting

Single and double cylinder machines as well as single cylinder machines with dial have become standard for legwear. Transfer techniques used on single cylinder machines with dial additionally allow to produce a variety of patterns. These machines are offered with typical diameters from 3.5 to 6 inches, whereby depending on the gauge, needles with a thickness from 0.26 millimeters (mm) to 1.55 mm are employed. Groz-Beckert offers a range of more than 1,800 high quality needles for socks, hosiery and small diameter circular knitting machines.

Typical application fields in large-diameter circular knitting include the manufacture of outerwear such as T-shirts, leisure and sportswear, underwear and sleepwear, among them bra fabrics, and technical textiles such as smart shirts. These knitted fabrics are manufactured as endless tubular fabric by a circular array of knitting needles. In double-jersey machines, needles are arranged in both the cylinder and the dial, while single-jersey machines use knitting machine needles as well as sinkers. Knitting technologies only show to advantage with quality components in place. That’s why knitters and machine builders like to partner with Groz-Beckert, an industrial machine needle provider. At Groz-Beckert, all the components of a knitting system are precisely inter-coordinated. The perfect interaction between knitting machine needles and system parts guarantees an even, flawless loop formation process.

Warp Knitting

Uniform and flawless quality is a must — and a challenge — in warp knitting. Extreme loads in the loop forming process due to mechanical and chemical influences cause premature wear and rust. The causal factor of particularly pronounced forms of wear are usually abrasive yarns. In the case of natural fiber yarns, these are typically contaminants that are harder than steel, and in chemical fiber yarns, which are treated to induce matting, the culprits are titanium dioxide crystals protruding from the yarn surface and literally sawing into the steel. At Groz-Beckert all components of a warp knitting system are wear and rust protected as well as precisely coordinated with one another. The perfect interaction of needles and system parts guarantees a uniform and flawless warp knitting process.

Apart from high-performance needles, for the warp knitting industry the company also offers system parts for tricot, stitch bonding, Raschel, and crochet machines, available as individual parts and as modules.

Process reliability during the transfer process in flat knitting.

Flat Knitting

Modern flat knitting machines not only carry out complex loop forming sequences, they also have to cope with wide-ranging functional requirements and the most stringent aspirations. Alongside a wide variety of patterning and color possibilities, end customers also demand flexible use of yarn. Latch needles, compound needles and system parts are a vital component at the heart of every flat knitting machine. The surface quality of Groz-Beckert needles in the areas of the transfer clip and stitch support, the inside arch of the hook, and the latch head, guarantees the gentlest possible treatment of the yarn during loop formation. The dimensional accuracy in terms of transfer clip and latch seat positioning, and the latch design itself, ensures a consistently high standard of fabric quality.

What is good for fashion also is good for business: An increase in profitability and productivity can be achieved with the reduced needle consumption and improved process reliability during the transfer process due to surface quality and dimensional accuracy. Furthermore, satisfied customers are guaranteed with consistent, flawless fabric quality and a minimum of subsequent work required. Flexibility in terms of patterning possibilities and yarn input opens up scope for whole new fields of business.

Groz-Beckert’s offer to the knitting industry is completed by detailed services including personal application advice, textile testing as well as needle oil and damage analyses. At the company’s own Technology and Development Center expert support and innovative development partner with know-how and knowledge of the industry. Behind products and services is a workforce of more than 9,000 employees world-wide dedicated to excellence in development and manufacture — and the provision of sound customer support.

Americans Avoiding Public Spaces, But Many Putting Health At Risk By Wearing Dirty Face Masks, New Survey Finds

MADISON, Wis. — October 21, 2020 — COVID-19 has disrupted Americans’ lives, rewritten the future and put face mask-hygiene routines under the microscope, according to a new study from hygiene-technology company Livinguard. Of the 1,006 adults surveyed, nearly half (49 percent) prefer to wear reusable-cloth face masks, but about 8 of 10 (79 percent) said they do not wash their masks after each use, as recommended by the Centers for Disease Control and Prevention (CDC). Furthermore, 43 percent wash their reusable-cloth masks weekly and almost 1 in 10 (8 percent) admitted they do not wash their reusable-cloth masks.

The survey was conducted by Atomik Research on behalf of Livinguard from October 2-5. Similar to the findings for those who wear reusable-cloth face masks, the data found people who prefer single-use disposable masks also exhibit questionable hygiene routines, with 68 percent reusing single-use masks on multiple occasions.

“This should be a notice to public health officials, business owners and people in general because wearing unsanitary masks increases the likelihood of spreading COVID-19 through cross contamination,” said Markus Hutnak, Livinguard’s U.S. country manager. “Our study found 55 percent of Americans fail to follow health expert and/or mask-manufacturer guidelines. This is a significant problem because independent research has shown detectable levels of SARS-CoV-2, the virus that causes COVID-19, can remain active on surgical masks for up to 7 days after initial exposure.”

Additional statistics uncovered from the Livinguard survey designed to gauge behaviors and attitudes toward COVID-19 and personal hygiene include:

  • Compared to previous years, about two-thirds of Americans (63 percent) are more concerned about the upcoming flu season
  • More than 1 in 2 Americans (52 percent) will likely continue wearing a face mask even after the COVID-19 pandemic is over
  • Nearly three-quarters of Americans (74 percent) would want to wear a mask if it was made of special material able to kill the virus that causes COVID-19

Many Americans Plan to Avoid Public Places for the Foreseeable Future

For the vast majority of Americans, grabbing a bite to eat at a restaurant or going to a movie theater was considered “routine” prior to the pandemic, but many respondents said they’ll avoid public places such as these entirely until the pandemic is under control. In fact, about half of Americans said going to the movies (48 percent) or attending concerts (47 percent) were out of the question, followed by a third of people who said they would avoid going to church or other places of worship (32 percent) or to restaurants (31 percent).

To get a sense for consumers’ comfort levels when they do venture out into public, the Livinguard study asked how respondents feel when shopping for groceries while wearing a mask. Approximately a quarter of Americans (24 percent) indicated they “feel a heightened sense of alert,” 20 percent felt “a little anxious,” and 10 percent of people said they were “too scared to shop (for groceries) in-person.” Additionally, about 1 of 3 respondents (37 percent) said they “feel ok” when grocery shopping, while just 6 percent said they “don’t wear a mask and feel fine” taking a trip to the grocery store.

Upcoming Holiday Season Will Be Memorable – For What Many Do Differently

As businesses and the public prepare for the upcoming holiday season, the Livinguard survey found that while 1 in 5 Americans (22 percent) plan to celebrate this year’s holiday season “just as they always have,” a sizeable percentage will scrap or modify their annual holiday plans.

To paint a picture of how the 2020 holiday season will look and feel, researchers asked respondents to identify specific ways their celebrations and rituals will be different because of COVID-19. The most common modification will be to limit all celebrations to immediate family (36 percent), and 22 percent of respondents said they would not host or attend any in-person holiday events or celebrations. Fewer than 1 in 5 people (17 percent) planned to attend in-person holiday events or celebrations where hosts and attendees wore face masks.

The study also highlighted the ways holiday shopping will evolve in 2020. While a quarter of Americans (24 percent) said they plan to conduct “most or all” of their holiday shopping online, one of the most surprising findings was the fact more than half of shoppers (56 percent) plan to consider purchasing a face mask as a gift for a friend or loved one.

Tools and Technology to Keep the Public Safe

According to the CDC, face masks are critical for helping to stop the spread of COVID-19. The Livinguard survey found most Americans prefer to wear either reusable cloth (49 percent) or single-use disposable masks (24 percent). However, infectious microbes can adhere to these masks, meaning a person who touches a contaminated mask risks infecting themselves and others.

To help curb the spread of COVID-19, Livinguard has developed a reusable face mask made of a durable and independently tested antiviral and antimicrobial technology that deactivates SARS-CoV-2 (the virus that causes COVID-19) along with other common viruses and bacteria. Independent laboratory studies conclude 99.9 percent of bacteria that contact a surface treated with the Livinguard Technology are deactivated. The technology is currently under regulatory review with the U.S. Food and Drug Administration (FDA).

“Nearly three-quarters of those surveyed (74 percent) said they would wear a ‘mask made from special materials that can kill the virus that causes COVID-19,’ and it’s vitally important for the public, business owners and government leaders to know that, thanks to Livinguard, this product already exists.” said Hutnak. “Furthermore, researchers estimate that each month the global population is using approximately 194 billion pieces of disposable PPE (personal protective equipment). This waste often ends up in landfills, waterways or as litter in public places. Along with being washable and reusable, each Livinguard mask helps flatten the disposable-PPE curve by saving approximately 210 disposable masks from landfills.”

About the survey

Livinguard commissioned unbiased, third-party vendor, Atomik Research to run an online survey of 1,006 adults in the United States. Data were collected from October 2-5, 2020. The margin of error for the overall sample (N=1,006) fell within +/- 3 percentage points with a confidence interval of 95 percent. Additional survey findings can be found by visiting https://livinguard.com/2020-consumer-survey-mask-sentiment/.

Details on Livinguard Antiviral Technology

The principle underlying the Livinguard Technology is to apply a positive charge at the molecular level to textile surfaces. When microbes come into contact with these positive charges, the microbial cell, which is negatively charged, is destroyed, leading to permanent destruction of the microorganism. Moreover, Livinguard Technology destroys continuously and allows users to reuse masks up to 210 times with no compromise on safety or efficacy.

SAYA Recycles Fabric Scrap And Overstock Into Performance Fiber

TAIPEI, Taiwan — October 20, 2020 — SAYA, a new name in recycled fiber, made its live debut last week at the Taipei Innovative Textile Application Show (TITAS), an innovative textile exhibition in Asia. This year’s TITAS showcased Sustainable Textiles which reduce resource usage and optimize manufacturing efficiency by adopting eco-friendly materials and processes. SAYA’s Rscuw, fibers made of recycled cutting scrap and overstock yardage, was featured at the show in the brand’s film — SAYA Rscuw launch video — which depicts the motivation behind finding new sources of materials to be recycled and the process developed by SAYA engineers.

“We have the experience, knowledge and equipment to make change,” said S.Y. Huang, senior vice president of Nan Ya Plastics, SAYA’s parent company, and the world’s largest manufacturer of recycled PET repurposing over 75 billion bottles every year. “Under the new brand, SAYA, we’ve been able to put our resources toward solving one of the most critical sustainability issues in the textile industry — recycling discarded fabric scrap and unused yardage. We want to take responsibility and redefine what’s possible in renewal.”

SAYA Rscuw is recycled polyester fiber from cutting scrap that is bleached and dyeable to whatever vibrant color the brand chooses. It is available in ultrafine microfiber filaments and can be enhanced with performance applications such as stretch, color protection, quick-dry, or anti-bacterial.

At this time SAYA Rscuw is limited to 100-percent polyester fabric cutting scraps without coating nor finishes. Continued research is increasing the percentage of overstock waste and types of coatings and finishes for a more inclusive solution.

SAYA also offers Rscuw Raw, which is mechanically recycled cutting scrap and yardage without the chemical treatment. The resulting fiber retains a tint of original yardage color which shows up in knit or woven fabric as a unique heathered effect in shades from grey to copper. Without the bleaching and redyeing, the process to manufacture Rscuw Raw is more energy efficient and the carbon footprint is further reduced.

SAYA Rscuw and Rscuw Raw are available now for fabric production, and consumer brands are encouraged to specify their unique requirements in denier, performance treatments and color. Inquiries should be sent to change@SAYArenew.com.
